I need to do some measuring. So you are saying that whatever barrells you are using are larger than the opening in the wasser case? I'm sure you mentioned in your thread, what barrells are you using? Where do you plan to get your essentric inserts for the head stud spacing issue?

58dub, where are you located? I just recently picked up my short block for $150 MV code rods, pistons, crank.
And have a line on a few others ranging from $100-400(complete).

I will be using std 94mm cima/mahle barrels, and I can measure the bore and OD if you like, but I have already done that, and concluded this will be ok, I just dont have the measurements at hand.

The local VW shop here have made a simple holder for the lathe, where a M16 hole is offset 3mm, so you simply put a bolt in there, cut the head off, and drill and thread a new hole in the bolt using the lathe. I will take a picture next time I am there.

FIY the differance between A and B sets is only the pin height (although in come cases AA use a differant style piston) but the barrels are the same length

So lets start with the opening in the case. I know the calipers are not the best way to measure, but it will give you an idea:

It measures out to about 100.25mm

Then the smallest OD og the barrels:

This is about 97.4mm

Then there is a step on the barrel that forms the sealing surface:

and the larger OD is 105mm

This means that the current sealing surface is (105-97.4)/2 = 3.8mm

But if I have the barrels machined to a new OD of say 100.2mm, then the sealing surface will be (105-100.2)/2 = 2.4mm

Maybe, depending on how much I need to shorten the barrels, I might end up with even more sealing surface.

Here is a shot of the area that is machined down to 105mm.

It is about 4.9mm long, so if I must shorten the barrels more than this, I will get into "virgin" material, and the sealing surface will be bigger

No, the barrels need to be machined whether you use spacers or not... The deck height determines how much.

I also had a chance to take a picture of the "gizmo" I will be using for making offset holes in the M16 bolts.

On the cylinders measure from the stud cut to to stud cut and that will let you know if the cylinder will touch anything at that area on the block. The cylinder bore in the block is 100mm or 3.938 I would like to see the plugs and the stud holes after you get them installed. I have seen a number of blocks that others put inserts in and they all had problems. The spacer shim I sell works very nice as do the blank plugs with the stud holes drilled after the plugs are installed. Rocky

First of all, I am by no means an expert here, I simply try to answer other fellow vw-friends' questions on a subject I am interested in learning about myself.

In order for us noobs to avoid costly mistakes, what are these problems you refer to? I have a couple of friend that have done it this way with a number of troublefree seasons on their engines, so I have some confidence that this will work, but more knowledge is always a plus
